Aufbauend auf vorherigen Ergebnissen, bei dem das CFK mit einem kostenintensiven H…ochleistungsthermoplasten hergestellt wurde, konnte in diesem Projekt die Überführung und Anwendung auf kostengünstigere Matrices gezeigt werden. Ziel war es eine Isolierschicht zu entwickeln, die das CFK vor dem Temperatureinfluss des flüssigen Aluminiums schützt und gleichzeitig eine gute Anbindung zwischen den beiden Materialien gewährleistet. Durch die wirtschaftliche Umsetzung des Prozesses zum werkstoffgerechten Fügen von CFK und Aluminium können die bestehenden Anwendungen mit diesem Werkstoffhybriden verbessert und neue Anwendungsfelder erschlossen werden. Dazu zählt unter anderem auch der Einsatz in Fahrzeugbau und Luftfahrt, wo beide Werkstoffe bereits zur Anwendung kommen.

Neben textiltechnischen Lösungen auf Basis unspezifischer Garne wie dem Tailored Fibre Placement-Verfahren (TFP), kommen bei dem F…ibre-Placement-Verfahren und dem Tow-Placement modifizierte Faserbündel zum Einsatz. Durch das erforderliche bebindern oder vorimprägnierte der Verstärkungsfasern lassen sich jedoch im Vergleich zum TFP-Verfahren nur große in-plane Radien umsetzen. Nachteilig beim TFP-Verfahren sind hingegen Filamentschädigungen durch den Stickprozess, Faserondulationen und Harznester, die durch das Einbringen von Nähfäden entstehen. Hinzu kommen Einschränkungen in der maximalen Lagenanzahl eines TFP-Preforms. Die hier vorgestellte neuartige Legetechnologie basiert auf den Einsatz von nano-funktionalisierten Thermoplasten. Die hieraus in Kombination mit Kohlenstofffasern aufgebauten Hybridrovings lassen sich mittels Induktionstechnik thermisch aktivieren und können somit effizient zu maßgeschneiderten Hybridpreforms abgelegt und fixiert werden. Ondulationen der Verstärkungsfasern und Einschränkungen in der Lagenanzahl können mit diesem Verfahren im Vergleich zur TFP-Technologie umgangen werden. Im Thermoformprozess werden diese Preforms zur finalen CFK-Strukturen konsolidiert. Die von EVONIK modifizierten PEEK-Compounds wurden bislang in Zusammensetzungen mit 15, 20 und 30 Gew.-% MagSilica® analysiert. Mit den am FIBRE im Schmelzspinnverfahren hergestellten MagSilica®-PEEK-Fasern konnten dabei Aufheizgeschwindigkeiten von 680 K/s bis zum Erreichen des vollständigen Aufschmelzens (360 °C) erzielt werden. Das Aufschmelzen von Raumtemperatur erfolgt somit nach ca. 0,5 s. Mit einer einzelnen konventionellen hochfrequenten Induktionsspule (22 mm Länge) wurde im Labormaßstab eine Legegeschwindigkeiten von 2,7 m/min für PEEK erreicht, was einer typischen Legegeschwindigkeit einer TFP-Anlage mit 550 Stichen/min mit 5 mm Stichlänge entspricht. Wird die Aufheizstrecke um 4 Spulen von 22 mm auf 110 mm verlängert, so kann die Legegeschwindigkeit für PEEK ohne weiteres auf 13,5 m/min erhöht werden. Für PPS würde dies unter Berücksichtigung des kompletten Aufschmelzens (310 °C) 18,3 m/min bedeuten und für PA12 (220 °C) könnten 33,0 m/min erreicht werden. Thermische Analysen mittels DSC belegen, dass das hocheffiziente induktive Aufheizen des Polymers zu keiner Materialdegradation führt. Die aktuelle Weiterentwicklung der modifizierten PEEK-Fasern.
